Carbon Anode Blocks: Core Consumable for Modern Aluminium Electrolysis
Introduction
Raw Material Composition & Functions
- Calcined Petroleum Coke (CPC, 65%–75% of total mass)
It serves as the rigid conductive skeleton of the anode block. Raw petroleum coke is calcined at 1200–1400℃ to remove volatile components, reduce sulfur and metallic impurities, and rearrange carbon atoms into ordered graphitic microstructures. High-quality CPC features fixed carbon ≥97%, low sulfur and low ash content, which guarantees low resistivity and high compressive strength of finished anodes.
- Coal Tar Pitch (13%–17% of total mass)
Acting as the high-temperature binder, molten pitch fully wraps coke particles during mixing and kneading. In the subsequent baking stage, pitch undergoes carbonization to form a continuous carbon network, tightly bonding discrete coke aggregates into an integrated solid block, balancing porosity and mechanical performance.
- Recycled Anode Butts (10%–20% of total mass)
Collected from consumed residual anodes in electrolytic cells, crushed and screened to qualified particle size. Reusing anode butts cuts raw material costs and improves the compactness of green anodes without damaging core performance indicators.
Complete Manufacturing Flow
- Raw Material Pretreatment & Grading
Calcined petroleum coke and recycled anode butts are crushed, ground and sieved into multiple particle sizes. Precise particle grading design optimizes the stacking density of aggregates and reduces internal voids of finished blocks.
- High-Temperature Mixing & Kneading
Graded coke aggregates are heated and mixed with molten coal tar pitch in a double-shaft kneader at controlled temperature. Uniform mixing ensures every coke particle is coated with pitch binder to avoid local loose structure.
- Vibration Forming for Green Anodes
The hot carbon paste is poured into custom steel moulds, and vibration compaction is applied to eliminate air bubbles. Rectangular green anode blanks with 2–4 cylindrical bowls on the top surface are formed; the bowls are reserved for assembling steel conductive stubs later. Green anodes maintain stable shape before baking with sufficient green strength to avoid cracking during transfer.
- High-Temperature Ring Furnace Baking
Green anodes are stacked inside ring baking furnaces and heated to about 1100℃ with segmented temperature rise curves. Volatile substances inside pitch are fully discharged and carbonized, forming a dense carbon matrix. This step drastically improves electrical conductivity, compressive strength and high-temperature oxidation resistance, turning fragile green blanks into durable finished anode blocks.
- Finishing & Precision Machining
After cooling, finished blocks are polished, trimmed and inspected for dimensional accuracy of anode bowls, flatness of contact surfaces and appearance defects such as cracks, pores and chipping. Unqualified semi-finished products are reworked or scrapped to eliminate hidden risks during electrolysis.
- Quality Inspection & Warehousing
Random sampling tests cover all key technical indicators: apparent density, electrical resistivity, compressive strength, thermal expansion coefficient, air reactivity, CO₂ reactivity, sulfur and impurity metal content. Only blocks meeting industrial standards are labeled and stored in dry warehouses.
Core Performance Advantages of Standard Carbon Anode Blocks
- Ultra-Low Electrical Resistivity & High Current Efficiency
Ordered graphitic microstructure delivers stable low resistivity, minimizing voltage drop inside electrolytic cells. Compared with Söderberg anodes, prebaked blocks cut power loss by nearly 200–300mV, greatly lowering power consumption per ton of aluminium and boosting economic benefits for smelters.
- Excellent High-Temperature Stability & Anti-Oxidation Capacity
Finished blocks withstand long-term service under 900–960℃ cell working temperature. Premium grades own CO₂ reactivity residue above 91% and air reactivity above 96%, slowing down consumption rate and extending replacement cycles to reduce downtime loss.
- High Mechanical Strength & Anti-Thermal Shock Property
Balanced bulk density (1.50–1.70g/cm³) and compressive strength of 32–38MPa prevent cracking caused by thermal stress, mechanical impact during assembly and bubble impact inside molten electrolyte. Stable geometric size guarantees tight contact between anodes and conductive stubs to avoid local overheating.
- Controllable Porosity & Optimized Electrochemical Activity
Reasonable 10%–30% open porosity balances two demands: enough space for CO₂ escape generated by anode oxidation and compact structure to slow air erosion. Customized porosity schemes are available for low-consumption or high-current cell working conditions.
- Low Impurity Content for High-Purity Aluminium Output
Strict control of sulfur, iron, vanadium and nickel impurities avoids metallic contamination into molten aluminium, suitable for producing high-grade industrial aluminium ingots, aluminium sheets and aluminium alloy raw materials.
Main Industrial Application Scenarios
- Primary Aluminium Electrolysis (Core Application)
Matching 200kA–600kA large prebaked electrolytic cells, it is the standard supporting consumable for global large-scale aluminium smelting bases. Custom dimensions and bowl layouts can be designed according to customer cell specifications.
- Special Non-Ferrous Metal Electrolysis
Modified low-impurity carbon anode blocks are applied to electrolytic production of rare metals, fluorine salt electrolysis and copper refining, adapting to various high-temperature electrochemical reaction environments.
- High-Temperature Industrial Conductive Components
Small-size customized carbon anode blanks serve as conductive electrodes for electric arc furnaces, molten salt electrolytic tanks and chemical high-temperature reaction vessels, relying on dual advantages of heat resistance and conductivity.
Storage, Transportation & Operation Notes
- Storage Requirements
Carbon anode blocks must be stored in dry, ventilated warehouses, isolated from rain, snow and corrosive chemical gases. Long-term damp storage will cause surface oxidation, increase resistivity and shorten service life. Stack height shall follow load limits to prevent bottom block cracking by compression.
- Transport Protection
Use wooden pallets for packing, wrap with waterproof film, and add buffer mats between stacked blocks to avoid collision chipping during long-distance sea or land transportation. Cover tarpaulins for open-air transit.
- On-Site Operation Tips
Before assembly, clean up dust and oxidation layers inside anode bowls to ensure full contact between cast iron phosphorus pig iron and block inner walls. Avoid violent knocking during hoisting and installation; cracked blocks are forbidden to be put into cells to prevent cell short-circuit accidents.
